Pre-filter stage retrofit on a paint line supply system

The problem

The supply AHUs feeding the paint line ran on F7 pocket filters that clogged within six weeks. Every unplanned filter stop halted the booth - about three lost production days a year.

The maintenance team had tried denser pockets from two suppliers; both raised the pressure drop past the fan limit within a month. Dust load was the real problem - overspray and sanding dust were reaching the fine stage almost unfiltered.

What we did

We added a G4 panel pre-filter stage into the existing frames and replaced the pockets with synthetic-media F9 units sized for the measured airflow. Filter changes moved to a planned quarterly window.

The pre-filter panels use the coarse stage frames already in the units, so no housing work was needed. We supplied the first year of filters as a scheduled contract - four deliveries, dated to the shutdown calendar.

H14 terminal filter replacement in four operating theatres

Regional hospital, Lithuania, 2025

The problem

The H14 terminal filters in four operating theatres were due for replacement, but the validation plan assumed a two-week shutdown. One ventilation plant, no spare theatre capacity.

Postponing was not an option either: the filters were past their rated life, and the annual hygiene audit under VDI 6022 was three months away.

What we did

We pre-measured every housing, manufactured gasket-matched H14 panels to the measured frames and staged the swap theatre by theatre over four nights. DOP testing followed each swap the same night.

Every panel left our plant with an individual EN 1822 scan report, so on-site testing only had to confirm the seal - not the media. The hospital's validation engineer countersigned each theatre the following morning.

All four theatres passed ISO 14644 particle counts on first test. The planned two-week shutdown never happened.

Activated-carbon retrofit for whey-drying exhaust

Dairy plant, Latvia, 2024

The problem

Exhaust air from the whey drying line drew regular odour complaints from a residential street 200 m away. The municipality set a deadline for measurable improvement.

The plant's own works had already ruled out a process change - the drying line ran at capacity and any rebuild meant weeks of stoppage. The fix had to happen inside the existing exhaust units.

What we did

We retrofitted eight exhaust units with activated-carbon cassettes in the existing housings, sized on a measured airflow and contact-time calculation rather than the nameplate figures.

Two units turned out to be running 30 % over nameplate airflow; for those we specified a deeper cassette bed. The whole retrofit was done unit by unit during normal washdown windows - no production stop.

The follow-up measurement one season later passed with margin. No complaints registered since the retrofit.

Reverse-engineered driver-cab filter for an EMU fleet

Railway operator, Estonia, 2024

The problem

Driver-cab filters for an older EMU series were no longer available - the OEM had discontinued the part and no drawings survived. Units were running with improvised, leaking filters.

The leaks mattered: cab pressurisation could not be maintained, and drivers were logging dust complaints on every summer run. The operator needed a documented part, not another workaround.

What we did

We measured the housings on site, reverse-engineered the frame geometry and produced a first article for fit approval. Serial delivery followed the approved drawing.

The first article went to the depot within a week; fit approval took one shift. The drawing now sits in our system under the operator's own part number, with frame tolerance and gasket spec recorded.

Low-resistance media swap across 32 AHU positions

Data centre, Finland, 2023

The problem

The site ran glassfibre panels whose initial resistance pushed the fans close to their duty limit. Cooling capacity, not filtration class, was the constraint.

Replacing the fans was quoted at six figures and a week of downtime per hall. The cheaper question - what the filters were costing in pascals - had never been asked.

What we did

We swapped to synthetic nanofibre media panels in the same frames and class, selected on the resistance curve at the actual operating airflow rather than the nominal one.

We ran the comparison on the site's own BMS data: same ePM1 class, measured at the real 0.8 m/s face velocity instead of the catalogue's 0.94. The swap itself happened during a routine change window.

Fan energy fell 9 % at the same air volume and filtration class. Payback on the media change was under one filter cycle.

Filter standardisation across a nine-building clinic estate

The problem

Nine clinic buildings, 24 AHUs, and a stores list of 31 different filter positions accumulated over years of ad-hoc purchasing. Wrong-size deliveries were routine.

Each building ordered separately, from whichever supplier the last facilities manager had used. Nobody could say how many filters the estate actually consumed in a year.

What we did

We surveyed every unit, mapped the housings to a reduced set of common sizes and classes, and issued a single filter standard with a per-building change schedule.

Where a housing took a near-standard size, we standardised the filter and adjusted with a gasketed adapter frame rather than keeping a one-off position. The change schedule now runs on a single annual order with quarterly call-offs.
